Hello all, this is Marshall here. It's styrene plastic, which is the same plastic used for model aircraft and such. The hardest part of the case is making a wood mold. Then, it's easy to create plastic copies of it. I use a process called vaccuum-forming, which is pretty simple and you can find guides if you look around on the net.
I could make it a tad smaller, but I'd have to cut out the controller ports and AV outs. But I didn't do that because the whole point of having a portable N64 is to own people in SSB!
I had to shut down my server again after I came home to no internet access (my server is a 266mhz machine in my basement) so I'm sorry about that. I'm working on setting up a mirror right now.
