Having worked in the packaging/converting industry for many years, I can tell you that in those quantities the custom boxes are very cheap. Haven't seen the "coffin" (I mailed mine off in whatever I had lying around), but I doubt it's even double-walled.
Jesus I hope you're not serious. That "melted crap" is the thermal paste that lets heat flow from your chip to the heatsink. If you clean that off, you had better replace it with new thermal paste.
Grant: So you mean set up the router like it comes out of the box? Most people do set it up the way you describe. It's fairly unusual for me to run across someone who's not having the router do NAT, and from a security standpoint it's not really advisable to have the PCs connected directly to the WAN, unless you know what you're doing or really really need those PCs to have public IPs.
